How to Make Styrofoam Look Like Brick, Carving Styrofoam to look like stone, brick or cinder block is super easy. Perfect for Halloween or haunted house decorations. I would even go so far as to say that my technique is almost infallible.

Foam selection is probably one of the only ways it could go wrong. It needs to be EPS (expanded polystyrene) foam. Most commonly found in white. Pink or blue Styrofoam will not work. So make sure you have the right things to get started. In my example, I will do a fake cinder block effect. I may show some other textures and patterns in the future.

Step 1: Placing the lines

Traditional cinder blocks measure 8″ tall and 16″ wide. Make horizontal lines with a permanent marker 8″ apart and vertical lines 16″ apart. Stagger each row for the "brick style" pattern.

Step 2: Making the lines

There are several ways to do this. My favorite is the hot knife tool. I also showed you other ways to do it with a Knife (K), a Router (R), and a Hot Blade (HK). Each one has its own type of look now, but they lose that uniqueness in later steps.

Step 3: Give it some texture

Using your preferred method, cut some voids in the foam. Make it as varied as possible and try to move around the entire panel randomly. Doing it like reading a book from left to right and top to bottom can make it look too uniform or segmented. So remember to work in random places. Also try to imitate chipped corners and defects. A wire brush works quite well with this.

Tip: Don't worry about perfection right now, the next step is what makes everything right.

Step 4: Hot Stuff!

Using a heat gun, melt the surface of the foam. Heat guns with automatic cooling last much longer than those without.

I start with the lines. Melting them to the point where they start to look like concrete. Remember you can always go back and heat it up more if you don't add enough texture. So go easy until you get used to it. After the lines are made, move to the blocks field. I can't stress this enough, all you do is melt the foam! It seems like there is a lot of time and experience required for the final result, but that is not really the case. And it's one of those strangely satisfying things to do. Seriously, try it.

I should note: Cutting foam with hot wire tools emits smoke and gas that is less than healthy for anyone. Heating the foam with a heat gun emits less odor but do so outdoors and/or wear appropriate respiratory protection.

Step 5: Paint Your Way

You need to use water-based paint. If it's not water-based, it will likely chemically melt the foam. Spraying the paint helps preserve the texture we got with the heat gun, but rolling or brushing is possible. If you can, spray it.

A base coat of an earthy color always seems to work well for the cinder block look. If you really want to sell the effect, apply a slightly darker color to the lines and depressions in the lines.

Or in the case where the panel meets the ground, a little green adds the appearance of mold or moss buildup. Just be creative with it.
