Repairing a Rusty Toolbox, you may want to fix a toolbox as well.

Either for yourself or for a friend who wants one, or to donate it.

Either way, you're turning something that could have been turned into a useful thing, while teaching yourself a little about corrosion protection.

It should be autonomous, you don't need to Google things.

Should be flexible enough to handle many types of toolboxes

I have done my best to provide the above in this tutorial.

Step 1: Find and evaluate your toolbox

• Search anywhere trash, trash or debris is legally found.
• I picked mine up curbside where I dropped it off for free, but you can check junkyards (with permission), Swap Day (if that kind of thing happens near you), or other types of swap services like eBay, Kijiji, etc.
• As for the condition of the toolbox, you need to make sure it is all together, sturdy, and that the hinges are aligned.
• Steel wool and grease can help rusty hinges, but bent or mangled hinges can make your toolbox unsalvageable.
• My toolbox was missing the removable rack, but you can easily make or buy them.
• It is possible to repair missing/broken latches or patch holes in the metal...

Step 2: Gather Supplies and Equipment

For this project, you will need the following, all available at your local hardware store:

• Safety glasses
• Pocket knife
• Green painter's tape
• Clothes to paint that will never come out.
• A pair of needle nose pliers and/or slip joint pliers
• A thick wire brush, for most of your rust cleaning
• A piece of medium-thick steel wool, to clean the spots that the wire brush can't reach (corners, etc.)
• Approximately 5 disposable foam paint brushes, as large as can fit in the paint container.
• Oil-based pre-colored rust paint. May be called 'alkyd-based' rather than 'oil-based'

Tip:

Ask your hardware store employees for help!

If you explain what your project is, they are usually more than happy to offer advice, especially when choosing a suitable paint.

Optional but highly recommended:

A basic dust mask (respiratory rust is not harmful in the short term, but it irritates the lungs) work gloves, something to prevent rust and steel wool from irritating the skin on your hands

Step 3: Find a place to work

• Ideally you would have access to your own workshop/fabrication space with an exhaust hood. Where you can lift the toolbox and let it dry.
• I may use a household vacuum to pick up loose rust and steel wool, but I am not responsible for any damage your vacuum may cause.
• If the crafting space does not allow the toolbox to dry for a day after each painting session, the toolbox can be taken home and painted in a well-ventilated area that is unlikely to be disturbed.

Step 4: Straighten the toolbox

• Use your pair(s) of pliers to adjust any warping or misplaced curvature in the, closing the edges of the toolbox. Repeatedly test the hinges to ensure that the toolbox can be opened and closed without resistance.
• Check the inside of the toolbox to make sure the protruding metal is aligned, and if it is not, tilt it back.
• Now that you have folded the edges of the toolbox, test that the latch still latches without resistance. This is often not the case, because the edges of the latch and toolbox are bent.
• Straighten the latches so they re-engage without resistance.

Step 5: Move the toolbox

• For the toolbox, the goal of scrubbing is not to completely remove rust. The goal is to remove any rust that is not firmly adhered to the toolbox, as we want the paint to adhere only to well-adhered rust.
• Now is a great time to wear your safety glasses, and your work gloves and dust mask if you have them.
• You may find a combination of semi-packed dirt and rust coating at the bottom of your toolbox. Use your pocket knife to scrape off as much as possible. Shake your open toolbox over a trash can if necessary.
• If the hinges are stiff and rusty, start by using the wire brush first.
• Avoid rubbing the hinges with steel wool, as this is likely to leave small steel filaments on the hinges. They will irritate your hands if touched, risk sticking to paint, and could jam the hinges.
• Once the hinges are finished, use the wire brush everywhere and the steel wool everywhere the steel wool can't reach.
• Be sure to also scrub off any remaining paint, as rust can occasionally come out from under the paint.
• Periodically vacuum up the combination of rust, paint and loose steel wool with an industrial vacuum cleaner. Once you've finished cleaning the rust, give the toolbox a final vacuum, inside and out.

Step 6: Prepare the toolbox

• All this cleaning has possibly doubled your toolbox again!
• Recheck that the toolbox still closes and that the latches close easily to make sure everything lines up.

I made a mistake with my own toolbox and painted the handle and latch. In the interest of you learning from my mistakes, I would highly suggest wrapping the handle and closure pieces with green painter's tape.

Step 7: Paint it

• If you have never used oil paint or foam brushes, keep in mind that oil paint does not come off your clothes, it stays on your hands, and foam brushes hold a lot of paint, but are released only when scraped against an edge.
• Unfortunately, it is impossible to paint this toolbox in one session without resting the drying toolbox on something.
• My solution was to paint the toolbox for several days and let it sit on a dry side, with about 24 hours in between for the oil-based paint to dry.
• In each painting session, I made the edges where I stopped painting the natural edges of the toolbox: where the metal meets a sharp edge on the outside of the toolbox, and the edges where the lid meets the main body.
• As all toolboxes are shaped slightly differently, there is no universal answer to this.
• After painting one side, wait a few minutes to make sure the paint does not smear when you turn the toolbox.

Important:

Do not paint the hinges. This almost guarantees that the hinges will get stuck, especially if the paint dries in one position.

If you manage to get paint on them (like I did), wiping it off with a dry paper towel should be enough.

You may find it helpful to hold your toolbox while it dries, to keep edged paint off your work surface (and in your toolbox).
