Sculpted Oak Sofa, this piece was designed with geometry to fit what I consider a comfortable sofa; low, deep and relaxed. The angled legs and sculpted arms give it an aggressive stance. Simple gray upholstery is used to complement the modern look and draw attention to the wooden frame instead.
The rude plans I created are shown. Apologies for the image quality in some of the photos, I forgot the camera for the first time in the compilation so they are gopro screenshots...
Materials:
- American white oak
- Pine for the slats
- M6 insert nuts + connector bolts
- Wood glue
- Danish oil
Tools I used:
- Table, miter, circular, jig and hand saws
- Drill + bits
- Domino joiner
- Screwdrivers, wrenches
- Clamps
- Angle grinder with Kutzall carving disc
- Planes and radios
- Files, rasp, sander
- Tape measure, squares, angle gauges
- Safety glasses and dust mask
Step 1: Base and back










We built the base rails by measuring and ripping the boards to the correct length. The front rail was cut square, but the rear had to be cut with a 27° bevel to align with the angle at which the rear foot deploys.
The backrest consisted of an upper and lower rail, separated by three spacers. These were again, ripped to size with a bevel. A domino joiner was used to cut dowels and glue the pieces together. Because of the beveled edges, the scrap wood was clamped along the rails to give a square edge to hold the joint.
Step 2: Legs and arms














Apparently I don't like designing things with 90° angles. The lower leg rail rises to 5° to set the angle you sit at, is slightly angled inwards, and has a mitered section to change its width. The front leg and hind leg are tilted forward/back and to the sides. The arm forms angles/curves from the top of the front leg to the rear support.
Therefore, many compound cuts (miter + bevel) are required. The pieces were first square cut to the approximate dimension. They were then cut to the correct angle using the miter saw or table saw. The front leg and theThe back end needed to be sharpened, so they were attached to a simple jig (spare wood + clamps) and ran through the table saw.
I grabbed a Festool domino and used it to attach all the components of the leg/arm assembly. Due to the angles at which the pieces needed to be clamped, the temporary blocks were clamped to the pieces in an orientation that would allow a clamp to be pulled across the joint.
To give additional support, a small clamp was added between the arm and leg rail. This was glued and screwed, with a walnut rod and then nailed to hide the screw. The arm/leg assemblies were now ready to be formed.
Step 3: Shaping/finishing
















With the arm/leg assemblies glued into their rough form, it was time to start shaping it. I had a rough idea of the lines and curves I wanted to create from the concept sketches, but I mostly just made it up as I went along and started to see what worked best in 3D.
The configuration was done with manual tools:
- A hand saw and chisel were used to roughen the upper and lower side profile curves of the arms
- A No.4 plane was then used to refine and smooth this into more of a curve.
- From there, it was a combination of a block plane, spokes and rasps to sculpt it into the shape I wanted.
Having a right and left arm/leg set to test the match, I decided to work on one side until it was close to finishing first. I was then able to measure and transfer reference lines to the other, to help obtain the same shape. There was a lot of comparison and checking of the two while the second one was being formed and in the end they were very close to being a mirror image.
Everything was hand sanded to 240 grit and finished with a couple coats of Danish oil.
Step 4: Cushions




I've never sewn, but I was eager to try it and make the box cushion cover me. I bought some foam tiles and a gray fireproof fabric. It worked pretty well...they're not perfect, but they're good enough.
Step 5: Assembly













The arms/legs, base and back were connected using threaded insert nuts and connecting bolts. They could have been attached permanently, but I wanted the flexibility to be able to take it apart and move it more easily.
- The leg and base were placed together in the correct location.
- A hole the diameter of the bolt body (+0.5mm) was then drilled through the leg at the base to create a pilot hole.
- A little later it was used to drill a recess for the bolt head.
- The pieces were separated and a larger drill bit was used to enlarge the diameter of the pilot hole in the base.
- An insert nut could be driven into the base
- The separate components could now be bolted together. I'll probably cut some oak plugs to cover the bolt head once I'm happy it doesn't need to be moved for a while...
The lengths of pine, the height of the front/back oak rails, minus the thickness of the batten, were screwed together. The slats could be placed and screwed. The lower cushion is simply placed on the slats, the back cushion is attached with Velcro to the backrest to raise it and create a space between it and the lower cushion.
Overall I am very happy with this piece, it looks good, it is comfortable and it seats 3 people. I hope you enjoyed!
