Steps to make a steel and polyester fabric stool
Step 1: Materials
Pretty simple:
- Steel rods, diameter 7 mm.
- Polyester threads of different colors, diameter 5 mm that I found in an ETSY store: Monomey Studio by Simona. It comes from Lithuania (one of the Baltic countries in northern Europe). There are many colors available and I find it not expensive: €20 for 200m, but you will have to find different projects to use them! I selected 3 colors: turquoise 51, purple 50 and orange 215.
Step 2: A template to bend the rods



With a compass and a 90/30/60° support you can easily draw a hexagon. On each top, fix a nut that will allow the rod to be bent.
Step 3: Bend the seat tray rods






The structure is made of 7 mm diameter steel rod, which I had in the workshop, bent.
I used clamps to tighten the steel rod into the nut, you need at least two to hold the rod. By putting a tube around the rod you want to bend, you can have a larger lever arm and it is easy to bend. However, it is difficult to have a narrow angle and we prefer to have a radius which I tried to make as small as possible.
At the end of the day, it's not too far from the template, it's a little crooked, but you don't need much force to get it back into plane.
Step 4: Cut and Weld the Seat Tray




I clamped the two ends together and cut them off, then welded them with a screw to hold them in place.
Once the frame is welded, it can be deformed to be almost coplanar. At the end of the day, the frame is a little bigger than expected, but that's okay.
Step 5: Bend the hairpin legs



Using the same principle of a template traced on the wood, with some nuts screwed into the wood, I made a template to bend the hairpin legs.
Very easy to fold:
- Hold the rod against the nut with a clamp.
- Use a pipe to bend the tube near the nut
- Fold until you reach the mark.
Step 6: Assemble the legs to the seat base






Now that we have the 3 legs and the seat base, we can assemble them.
I used the clamps to keep the rods together and the soldé.
I welded a horizontal rod between 2 legs to make the structure more rigid.
After a little grinding, the structure is ready to paint.
Step 7: Paint



I used silver spray paint, it already looks good. You are now ready to weave the seat tray.
Step 8: First colored fabric







The thread is attached to the first side, and is tightened and locked on the opposite side with a knot. It's not because I'm French, but I think the name of the knot is Napoléon Claw knot. In the images you will understand the principle. The polyester thread elongates when you pull it, I pulled it quite hard to get a high tension and a rigid seat.
For the first color, I had a difficulty: the entire drum of thread could not pass through the frame, and I had to estimate the length needed.
I made 7 threads 5 times.
Step 9: Second color fabric





The second color is worked on the next side with the same fastening principle.
To make the 3D cube pattern, each block of 7 threads goes over 1 block of blue and under 2 blocks of blue. The next block moves 1 block.
I'm not sure it's very clear, but you can see it in the pictures.
Step 10: Third fabric color







The third color is not so easy to knit because the first two are already stretched together and it is not so easy to make the yarn follow the desired path.
Then the planned path is not so easy to define. Again, it's the general principle of 1 up and 2 down with respect to the last color, but with the 2 colors already installed, it is not so easy to define the path.
I must also admit that I made some mistakes. At the end of the day, the 3D cubes are not that visible, but the pattern is quite graphic and I like it.
