Modern Homemade Stool with Puzzle Design, the puzzle stool showcases the ability of the 6.1A variable speed jigsaw to smoothly cut curves through 2 layers of ¾" plywood.
These stools are ideal for children and can go into a playroom or daycare.
Step 1: Supplies and Tools

3/4″ Plywood:
There are many types of plywood with different laminations and surfaces.
A single sheet of 4′ by 8′ plywood cut into 12″ strips is more than enough to build 2 puzzle benches.
Screws:
1¼” wood screws are ideal.
It is possible to use longer screws and connect several pieces at once, but you must be careful to avoid gaps.
220 grit sandpaper
1″ diameter pins – 48″ long
1/2″ diameter pins – 48″ long
Wood glue
Cordless drill

Step 2: Draw the puzzle pieces

I drew some nice curves on what would be the bottom of the stools.
Draw the pieces so that they interlock, but make sure the curves are not too tight for the jigsaw.
It may be a good idea to make some experimental cuts before finalizing the design.
I made my stool with 5 pieces, but you can easily get 6 or 7 stools from two 8′ long strips of plywood.
Step 3: Align the plywood and screw the two pieces together


Align the plywood strips and screw them together.
I used 4 screws in each stool segment.
Place the screws on the same side where you drew the lines (i.e. what will be the underside of the stool) so that the screws are not visible.
Step 4: Cut the puzzle pieces

A jigsaw is a fairly easy tool to use.
However, if you don't have much experience, make some practice cuts before attempting to cut the pieces.
Go slow, steady, and don't worry about stopping and dusting if you can't see your line.
Step 5: Trim the corners

Cut off the sharp corners to make well-rounded edges for the shapes.
Step 6: Sand the Edges


I used a sanding drum attachment on my Cordless Drill, but hand sanding with 220 grit sandpaper works fine.
Step 7: Unscrew and drill the leg holes

Drill 1″ diameter holes for the legs in the bottom of the plywood.
I used 4 legs on the smaller stools and 5 on the larger stools.
Step 8: Screw the top back together

Screw the form caps back on.
Step 9: Cut the legs


Cut the 1″ diameter, 4′ long dowels into four equal 1′ long pieces.
Step 10: Make the first two crossbars


The ½” diameter cross bars provide stability for fecal matter. 3-4 will be adequate, but a few extras can make the stools sturdier and give it a more charming aesthetic.
I lined up the legs two at a time and drilled ½” diameter holes in both.
Then I put the legs on top and glued the first 2 cross bars.
Step 11: Mark, drill and glue on the next two crossbars



Allow the glue on the first two crossbars to dry before marking and drilling the holes for the next 2 crossbars.
Step 12: Glue the legs to the top


Once the glue for the 3rd and 4th crossbars has dried, glue the entire leg assembly to the stools, placing a board and something heavy on top for a better glue finish.
Step 13: Sand and check leveling

Once the bases have been glued to the top, lightly sand the finish.
If the shapes are not quite level, turn them upside down and sand the longer legs until everything is level.
Step 14: Paint the stools

Painting the edges of sidewalks can affect the ability to join them together.
If you want to paint the edges, I recommend sanding a little more to make sure the stools fit loosely before painting.
Step 15: Ready!
