Steps to assemble a resistant laminate countertop

Measure and cut the first layer

This step is important and can be a challenge if you don't have straight walls and 90 degree angles. I had one easy countertop (rectangular) and two others that had angles on them.

Before you begin, make sure the cabinets are perfectly level.

We decided not to turn back: we liked the clean look of the kitchens without them.

We wanted a 1.5-inch overhang, so I measured the width and depth exactly, and placed the particle board in place so I could mark the back edge against the wall.

That edge was trimmed with a jig saw, the countertop reinstalled and the front edge marked at 1.5 inches.

Mark the contours of the cabinet from below, so you can place the cutouts with confidence; Sinks and stoves come with very clear instructions on how big the cutouts should be, you just have to make sure they are in the right place!

Cut the front edge with a circular saw with a guide and the cutouts with a combination of a drill (to obtain a starting hole) and a jigsaw.

Build up to 2 layers

Using particle board scraps, I made the countertops two layers thick.

I used wood glue and a nail gun to attach them.

You could easily do the entire countertop first and then do the cutouts later.

I did it this way so I could mark everything with a single countertop instead of a double layer one.

Rout a groove in the wood near the edge

All edges of the countertop were grooved using a V-shaped bit on the bottom.

I did this so that if there was any spill, it would reach the slot and drip onto the floor instead of running through the cabinets.

I don't know if this is standard practice, I haven't seen it on other counters, but it made sense to me and only took a few minutes.

Make sure it is facing back from the edge so it doesn't mess up the laminate trim!

Laminate the edges

Cut 2-inch wide strips of laminate with enough length to make all the exposed edges of your countertops.

Paint the contact adhesive onto the particle board and laminate, and let it dry for about 10 minutes, until dry to the touch.

To help, hold the strip on the end at the correct height but NOT allowing it to touch the particle board.

Plug the end you are holding, making sure they overlap the top and bottom, then carefully press the rest of it.

I was able to press hard with the palm of my hand. Now, attach the laminate trimmer with the flush cutting bit installed.

Set it so that the bit is slightly more exposed than the depth of the laminate (about 1/16 inch or 2 mm).

Trim the laminate, this is quick and easy, and leaves a pretty perfect edge.

You may need to clean dry contact cement from the bearing on the bit. Make all four sides.

Laminate the top

The top part is difficult to make only in the sense that it is bulky and has two huge gluing surfaces to deal with.

The way to handle it is to use pins to keep the surfaces apart until you are ready topress them together.

If you're unsure about the contact cement process, there's an easy way to practice first: try mounting a poster on plywood.

This was a simple project that convinced me that making the counters wouldn't be a big deal. Get the contact adhesive on both surfaces.

Then place the dowels every 6" or so on the particle board

Place the Formica on top of the tenons and then line everything up.

Remove a dowel at one end and press the two pieces together. link immediately and permanently.

Continue, remove one dowel at a time and push down as far as you can.

Hole cutting and trimming

I trimmed the laminate where the cutouts were and cut everything out with the laminate trimmer.

I painted the underside of the countertop edges, again to protect against moisture from spills.

Installation

Installation is easy: place the countertops in position and screw them from the bottom of the cabinets to the counter. Except if there is a sink:

Place the countertop upside down over the inverted sink on a soft surface and install the sink first.

I'm sure it would be impossible once the countertop is installed, unless you're a masochistic contortionist.
